We recently replaced our 30-40-year-old machinery with new packaging machines to accommodate new product sizes as part of our innovation and development initiatives.
After implementation
After installing the equipment, we were very satisfied with the consistent quality of the packaging materials, containers, and finished products. The motivation for introducing
Up until ten years ago, we were using a batch sterilization method for tofu, which often resulted in inconsistent sterilization effects and high product damage losses. The working environment was also challenging, hot and steamy, requiring manual handling of containers under strenuous conditions. Unable to enhance our capabilities due to these limitations, we considered switching to a conveyor-style continuous sterilization machine but lacked the necessary factory space.It was then that we were introduced to the continuous steamer sterilizer, which, we found, could fit within our existing space and meet our desired capacity.
After implementation
After implementation, the sterilization and cooling performance exceeded our expectations, increasing efficiency by over 30%. Consequently, we have completely phased out batch sterilization in favor of continuous steam sterilization, allowing us to operate up to 18 hours a day. This has enabled us to work at a pace unimaginable with the old manual batch method.
We decided to upgrade our packaging machine as the old equipment showed significant wear, especially in the rotating shafts, which resulted in a notable decline in performance. In addition, a single machine could no longer meet our capacity needs, so we added another machine and introduced a new one for different product sizes. Tokyo FooD's design fully understood the required standards and provided machines with solid specifications. Since the installation, we have experienced no discrepancies or issues with the specifications, and we are very satisfied with the performance.
When it comes to packaging materials, opting for cheaper products often leads to functional, printing, and quality inconsistencies, causing issues both in the factory and the market, and placing additional strain on the packaging machines. In the long run, I find it more cost-effective to choose materials that may have a slightly higher upfront cost but are stable in quality and less prone to issues.

The motivation for introducing
Our packaging machines operate for extended periods, and when we consulted with them about this, they proposed a high-level packaging machine (DAISAY brand) that prioritizes functionality and usability based on North American standards. Since the electrical and safety standards align with North American regulations, they made sure to adapt everything accordingly, providing us with the appropriate solutions.
After implementation
We introduced the steam pasteurizer for the third line of our new factory to sterilize tofu packaged in vacuum bags. The steam pasteurizer operates with horizontal movement, ensuring that the packages do not deform, and the sterilization and cooling efficiency have been impressive. The on-site staff are astonished, asking, 'Why does it cool down so well?' In fact, we had considered introducing a steam pasteurizer for the first and second lines as well, but since we had no prior experience with steam pasteurization, we opted for the conventional continuous boil-and-cool system (Taiwan-made), using hot water and cooling water as we had always done. The result has been a complex workflow, frequent bottlenecks, entry and exit troubles leading to downtime, over-sterilization, under-sterilization, and insufficient cooling, all of which are daily issues. After introducing the steam pasteurizer for the third line, we now realize we should have taken the risk earlier and implemented steam pasteurization for the first and second lines as well.

About the Manufacturing Process

Possible causes could include the quality of the soybeans, over-soaking, insufficient boiling, inadequate soy milk concentration, coagulant issues, or insufficient coagulation time. These factors could all be contributing to the problem. Please feel free to consult with us to investigate further.

We occasionally receive complaints about the tofu tasting bitter or sour. What can we do to address this?
This issue may be caused by excessive use of coagulant or improper coagulation due to a mismatch between the type of coagulant and the temperature of the soy milk. Identifying the cause and making adjustments could quickly resolve the problem.
About the Packaging

We are experiencing issues such as seal defects causing peeling or leakage, as well as misaligned printing. What could be the cause?
Possible causes include insufficient sealing temperature or damage to the sealer on the machine side, pitch errors or lamination defects on the packaging side, and tofu being caught in the sealing area during the process. There are multiple factors to consider.

Possible causes include container molding defects, deformation, insufficient timing adjustments on the machine, or external factors such as airflow affecting the process.

Switching from a hot water-based sterilization system to a steam-based sterilizer can improve sterilization uniformity. Uneven sterilization increases the risk of under-sterilization (leading to spoilage) or over-sterilization (resulting in quality changes). By switching to steam sterilization, these risks are significantly reduced.

The product defect rate in the sterilization process is high. What could be causing this?
In batch processes, products stacked at the bottom often become deformed due to the physical weight of the upper layers. In hot water-based boil-and-cool tanks, products rotate 90 degrees, and during the transition from horizontal to vertical and vice versa, products frequently fall, leading to defects. With a steam-based system where products move horizontally, product loss can be reduced to nearly zero.

The cooling process is unstable. How can this be addressed?
Insufficient cooling can accelerate the spoilage of tofu, so immediate action is required. Is the chiller capacity sufficient? When calculating the capacity of the chiller, you must consider not only the weight of the tofu but also the water filled with the tofu and the load of the equipment, such as the chain conveyor. Additionally, if cooling is performed in a pool where the cooling water circulates, uneven water flow could lead to unstable cooling. The steamer improves cooling efficiency by using a counterflow system, where 2 tons of cooling water per minute are showered from above while the product moves upward from below, ensuring stable and effective cooling results.

We want to improve capabilities, but we have limitations in space and workforce. Is there a good solution for this?
In batch processes, there is a limit to work capacity as it heavily relies on manpower. With a boil-and-cool tank system that uses hot water and cooling pools, you can only operate in two layers, so for higher capacity, you need to expand vertically, which requires additional space. Moreover, if the system becomes too long, it puts stress on the machine, shortening its lifespan. In the case of steam sterilization, a multi-tiered vertical setup is possible, allowing you to effectively use the factory's height and save floor space.
